Enameled Aluminum Strip

SWG38 Copper Clad Aluminium Wire for Australian Coil Buyers

SWG38 copper clad aluminium wire starts with the right diameter

SWG38 copper clad aluminium wire is a fine composite conductor with an aluminium core and an outer copper layer. An enameled version adds electrical insulation around that metal construction. For Australian coil buyers, the first purchasing decision is the dimensional definition, followed by cladding quality and reliable lead preparation.

The designation alone does not establish enamel thickness, thermal class, conductivity or solderability. Those properties need a supplier specification and an agreed acceptance method. This page addresses fine winding wire for coils, rather than assuming suitability for building wiring or other regulated cable applications.

A complete inquiry connects the wire drawing to the finished coil. State the required resistance, winding envelope, lead length and connection process. This gives purchasing and engineering a shared basis for comparing samples and quotations without treating every copper coloured wire as equivalent.

Convert 38 SWG before comparing quotations

Nominal 38 SWG corresponds to a bare metal diameter of 0.0060 inch, or 0.1524 mm. The conversion uses 25.4 millimetres per inch. This is a gauge reference, not a claim that a supplied batch has exactly that diameter.

By comparison, 38 AWG is approximately 0.1007 mm. Confusing the two systems changes conductor area substantially. Gauge numbers therefore belong beside their gauge system and a metric dimension on every order.

Drawing itemMeaning for the buyer
38 SWG referenceNominal bare diameter 0.1524 mm
38 AWG referenceDifferent gauge, approximately 0.1007 mm bare diameter
Bare diameter toleranceAgree acceptable variation around the selected nominal size
Finished diameterMetal plus enamel, confirmed separately
OvalityDifference between measured axes under the agreed method
Coil resistanceSpecify length and reference temperature

If the winding drawing rounds the diameter to 0.15 mm, decide whether that rounded size is acceptable. Do not silently replace a 0.1524 mm requirement. Small diameter changes influence both resistance and the number of turns fitting within a fixed space.

Separate copper cladding from enamel build

Copper cladding is conductive metal bonded around the aluminium core. Enamel is an insulating film outside that composite metal. A copper percentage describes conductor composition, while an insulation grade describes the coating requirement under a specified wire standard.

Ask whether the quoted copper share is measured by mass, volume or cross sectional area. These quantities are not interchangeable because copper and aluminium have different densities. A percentage without its basis cannot support a meaningful resistance or material comparison.

Cladding continuity also matters. A satisfactory average copper share does not establish that the outer layer remains uniform around the circumference. Request a defined examination method, representative cross sections and traceability to the sample lot.

  • Identify the aluminium core material and its declared conductivity basis.
  • Specify the copper proportion and how it is determined.
  • Agree how bonding and circumferential continuity are assessed.
  • Define the enamel system, build and maximum finished diameter.

The related copper coated aluminium transformer wire page provides another application context for discussing composite conductors. Transformer use still requires its own electrical and thermal validation.

Choose CCA for a coil that has been designed around it

CCA combines lower density than solid copper with a copper outer surface. Its direct current resistance remains higher than solid copper at the same metal diameter. The actual difference depends on the constituent materials, copper proportion and temperature.

That balance can suit winding projects where moving mass, component weight or material consumption matters. Examples include selected small electromagnetic coils, lightweight voice coils and prototype windings. These are engineering evaluation opportunities, rather than blanket approvals for every design in those categories.

A copper surface does not make the complete conductor electrically identical to copper. At higher frequencies, current distribution depends on frequency, cladding thickness and geometry. Avoid assuming that skin effect removes all resistance penalties in a fine coil.

Compare alternatives using the same required coil function. Solid copper offers lower resistance at equal diameter, while aluminium has different joining demands. CCA adds a copper surface but introduces cladding control. The preferred choice follows from temperature rise, winding space, connection reliability and manufacturing yield.

Prepare fine leads without sacrificing the copper layer

Lead preparation is a central process decision for SWG38 CCA wire. The enamel removal method must expose a usable connection surface while protecting the small conductor. A process developed for thicker copper wire should not automatically be transferred to this composite construction.

  1. Identify the enamel chemistry and obtain its recommended removal method.
  2. Set the required stripped length and inspect it under suitable magnification.
  3. Trial the stripping process on representative production wire.
  4. Join the lead using the intended terminal, flux and equipment.
  5. Check electrical continuity, mechanical strength and thermal behaviour after joining.

Mechanical scraping can remove copper together with enamel or notch the conductor. Aggressive abrasive tools can leave an apparently clean lead with little remaining mechanical margin. If mechanical stripping is selected, control the tool, contact force and number of passes.

Thermal stripping and solder stripping depend on the insulation chemistry and process window. A copper outer layer alone does not establish that the enamel is solderable. Excessive exposure can damage insulation near the joint or weaken the fine lead.

For chemical removal, verify compatibility with both metals and specify residue control. Any flux, cleaning chemistry or remaining contamination must also suit the coil insulation system. A bright surface is useful evidence, but it does not replace a stable joint resistance measurement.

Build a termination window that production can repeat

A qualification trial should establish acceptable settings rather than one successful connection. Record equipment settings, dwell time, terminal geometry and lead support. Identify the observable signs of insufficient enamel removal and excessive processing.

Test the connection using the actual assembly sequence. A lead that survives initial handling can fail after routing, potting or vibration. Provide strain relief so winding tension and assembly movement do not concentrate at the stripped transition.

Measure connection resistance with an arrangement appropriate to the expected value. For small resistances, a four terminal method helps separate joint behaviour from test lead resistance. Record the measurement temperature and investigate unstable readings before accepting a termination.

If a pull test breaks the wire next to the stripped region, inspect for notches and heat damage. Failure location is diagnostic evidence, not an automatic pass or fail rule. Acceptance must follow the agreed force requirement and failure criteria for the intended connection.

Protect a fine conductor from spool to winding head

At this size, handling can dominate scrap even when the delivered wire meets its material specification. Specify spool dimensions, winding direction and the intended payoff arrangement. Check that flanges, hubs and guides fit existing equipment before ordering production quantities.

Control winding tension with equipment suitable for fine wire. Excessive tension stretches the conductor, while unstable payoff creates loops, snags and sudden loads. Establish limits through a trial that records speed, tension and observed breaks.

Finished diameter determines the winding envelope. Enamel build, turn placement and crossovers influence the final coil dimensions. Confirm fit on the actual former rather than calculating the winding pack from bare diameter alone.

Store spools in clean, dry conditions that prevent condensation and mechanical damage. Allow cold packaged material to acclimatise before opening in a humid workshop. Keep lot labels associated with every partial spool so a later defect remains traceable.

Set incoming checks and Australian delivery requirements

An incoming plan should verify identity before using destructive tests. Match the spool label, lot number and certificate of analysis where supplied. Then sample dimensions, resistance and coating performance using the agreed methods and sample quantities.

For winding wire specifications, discuss the applicable product requirements and IEC 60851 test methods where appropriate. The supplier must identify which requirements cover the actual composite construction. A reference to a standard does not establish product certification or Australian regulatory approval.

Specify the Australian delivery address, required receiving date and purchase currency. Agree freight responsibility, packaging, insurance and the point where transport risk transfers. Customs classification, origin documentation and import treatment need confirmation for the actual shipment.

Ask for quoted minimum order quantity, spool options and lead time rather than assuming local stock. If a sample and a production lot use different materials or manufacturing routes, require that difference to be declared. A meaningful approval applies to the agreed construction.

Questions before approving a SWG38 CCA sample

Can I order 38 AWG when the drawing says SWG38?

No, 38 AWG is substantially smaller than 38 SWG. The change affects area, resistance, tensile behaviour and winding fill. Have engineering approve any substitution against a revised metric drawing. Include both the gauge system and bare diameter in the purchase description to prevent an ordering error.

Does the copper surface guarantee easy soldering?

No, soldering depends on enamel removal, cladding condition, flux compatibility and the complete process window. Qualify the actual wire with the intended joint geometry and assembly equipment. Inspect for residual insulation and conductor damage, then verify resistance and mechanical performance after the relevant environmental exposure.

Is a lower price per kilogram always better?

No, a kilogram comparison overlooks usable length, spool waste, resistance and winding yield. Evaluate cost for an accepted coil using comparable electrical and mechanical requirements. A cheaper lot becomes expensive when preparation damages leads or dimensional variation prevents the required turns from fitting the former.

For additional terminology, see UL certificate aluminum wire and high temperature aluminum wire and confirm whether any referenced approval applies to the exact CCA construction. A listing title cannot replace a current test record.
