Enameled Aluminum Strip

1.10 mm Aluminum Magnet Wire for Air-Conditioner Motors

Identify the air-conditioner winding

An air conditioner may contain a compressor motor, outdoor fan, indoor fan and other electromagnetic components. A claim that 1.10 mm magnetic aluminum wire is for air conditioners does not say which winding uses it. Ask for the equipment drawing, turns, current and insulation system.

The 1.10 mm value should be identified as bare diameter or finished diameter and given a tolerance. If it is bare round diameter, the nominal metal area is about 0.95 square millimeters before any tolerance correction. Enamel increases finished size.

A cable-sizing calculation for an air-conditioning supply circuit is not a magnet-wire specification. Installation cable and internal motor windings follow different design and testing requirements.

Calculate winding resistance

Use the actual aluminum grade and measured diameter to estimate resistance per unit length at a reference temperature. Then multiply by the full turn and lead length. Compare with the motor's resistance and loss budget.

A 1.10 mm aluminum conductor may have different resistance from a copper wire of the same diameter. A conversion requires a new area and slot-fill calculation. the conductor area audit supports the comparison.

Measure phase or coil resistance on production prototypes at a controlled temperature. Unexpected differences can indicate diameter variation, wrong turns or a poor terminal.

Check slot and bobbin fit

Use the maximum finished diameter, including enamel build, to calculate turns per layer and slot fill. Add slot liners, phase barriers and necessary assembly clearance. A nominal 1.10 mm figure can hide a fit problem.

The compressor or fan motor's geometry sets bend radius and insertion route. Inspect end turns and lead exits, where enamel stress can be higher than on straight wire.

If the winding uses parallel strands, verify current sharing and that every strand is captured at the terminal. Parallel paths change both geometry and joining requirements.

Select a motor insulation system

Specify enamel chemistry, build, finished diameter, dielectric, flexibility and thermal evidence. A compressor motor may contact refrigerant, oil or other chemicals; compatibility should be checked for the actual system. A fan motor has different environmental exposure.

The motor also contains slot liners, varnish, lead sleeves and terminal insulation. the winding thermal-class guide explains why wire rating alone does not set motor operating temperature.

Test the complete coil after winding and any cure or impregnation. A straight-spool test may not reveal cracks introduced by insertion.

Account for compressor duty

A compressor motor can see high start current and significant thermal cycling. Evaluate winding loss and temperature during start, rated operation and demanding ambient conditions. The conductor should meet both electrical and mechanical requirements.

If the motor is hermetic, assess compatibility with the actual refrigerant and lubricant, using the applicable equipment qualification method. A generic solvent-resistance claim is insufficient.

Measure insulation and resistance after endurance. The sealed assembly is difficult to repair, so incoming wire and joint quality have particular importance.

Account for fan duty

Fan motors may operate for long periods with changing airflow and ambient temperature. Check the coil's hot resistance and thermal behavior when cooling is reduced or the fan is obstructed under relevant conditions.

Vibration can stress leads and end turns. Confirm that the winding is supported and that the terminal joint remains stable after cycling.

A wire diameter suitable for a compressor may not be right for a smaller fan. Treat them as separate designs even within one air-conditioner.

Qualify production winding

Run normal reels on the intended winder at production speed and tension. Record breaks, scratches and coil resistance. Aluminum can be dented or stretched by tooling set for another metal.

Inspect wire before payoff, after winding and after insertion. the staged enamel integrity guide helps determine where a defect began.

Keep the machine settings and approved sample in the qualification file. A later supplier change should be assessed against the same baseline.

Design the lead joint

Strip enamel without scoring the 1.10 mm metal section. Select joining equipment and terminal materials suitable for aluminum. The lead connection can dominate local heat if its resistance grows.

Measure contact resistance and retention after thermal and vibration cycles. Protect the exposed joint from moisture and incompatible materials.

Document strip length, tool and inspection. A supplier's wire certificate cannot prove that the equipment maker's terminal is reliable.

Check motor performance

Test torque, speed, efficiency and temperature rise in a representative compressor or fan motor. The coil's resistance is only one factor; magnetic design and control also matter.

Run tests across the intended voltage and load range. Start behavior can expose a problem that a steady-state test misses.

Compare results with the original design when changing from copper. A lower wire price is not useful if the motor loses efficiency or exceeds its temperature limit.

Specify incoming checks

The purchase drawing should name bare diameter and tolerance, resistance, enamel build, finished diameter, aluminum grade, reel and test methods.

At receipt, verify label and certificate. Sample multiple reels for dimensions, resistance and coating condition. Record numeric results to detect drift.

Inspect flange and traverse for transit damage. A damaged reel can scratch the wire when it pays off even if factory tests were sound.

Evaluate cost and supply

Calculate usable winding length and cost per accepted motor. Aluminum's lower density changes the relationship between kilograms and meters. Include winding yield, lead preparation and any redesign.

Ask suppliers for consistent lots and change notice on metal source, coating and line. HVAC production often requires repeatable high volume.

A vendor's air-conditioner label is less valuable than a reel that repeatedly meets the motor drawing and runs at normal production yield.

Review the 1.10 mm measurement

The buyer should ask how the supplier measures bare diameter. Remove enamel carefully from a specimen or use a verified production measurement, and take readings in more than one orientation and reel position. A single micrometer reading on the coating is not a bare-metal value.

For a round wire, diameter tolerance affects area more strongly than a simple linear estimate suggests. Use the smallest permitted diameter for a conservative resistance check and the largest finished diameter for slot fit. Both limits must be acceptable.

If the drawing actually means a 1.10 mm finished diameter, the metal core will be smaller. Recalculate electrical loss before approving the quote. Clarifying this one phrase can prevent an expensive wrong-size order.

Plan compressor environmental tests

Where a hermetic compressor is involved, the winding may share a sealed environment with refrigerant and lubricant. Test the selected enamel, varnish and lead materials in the actual chemical system under the equipment maker's method. A certificate for dry-air service is not enough.

Examine dielectric behavior and adhesion after exposure. The test should include the complete cured insulation system, because different materials can interact. Track the exact fluid and its formulation in the report.

A supplier should be told the relevant fluid family and process conditions, but the compressor maker remains responsible for system qualification. Do not infer compatibility from a broad claim that the wire is for air conditioners.

Plan fan environmental tests

An outdoor fan can see humidity, dust, salt or cleaning exposure depending on installation. Evaluate the assembled motor's protection and lead terminals under the relevant conditions. The enamel on the winding is only one barrier.

Repeated start-stop operation can heat and cool the coil and joints. Test representative cycles, then compare resistance and insulation condition. A material that performs well in continuous steady operation may behave differently under cycling.

For an indoor fan, acoustic and vibration performance can matter. A wire substitution that changes winding mass, slot fill or current may affect motor behavior. Measure the finished assembly rather than assuming equivalent operation.

Control tooling for a metal change

If the plant previously wound copper, inspect guides, tension settings, forming tools and lead strippers for suitability with aluminum. Excess pressure can dent the conductor; insufficient control can create loose turns.

Document a process window using normal production reels. Test startup, reel change and machine stop conditions, because sudden tension changes can cause defects that a smooth laboratory run misses.

Track winding breaks and dielectric rejects by reel and machine. A defect limited to one machine points toward tooling; a defect repeated across machines on one lot points toward material.

Approve any tool change with a coil trial. The wire and process form one qualified production system.

Follow the first field units

For an initial release, monitor service failures and factory returns by motor type and wire lot. A hot connection, turn short and mechanical rub are different failure modes. Preserve failed parts before disassembly.

Compare failed units with retained wire and accepted motors from the same period. This evidence can separate a supplier issue from a design or assembly issue.

Use the findings to adjust measurable controls. A tighter terminal test or larger bend radius may be more effective than an unspecified request for higher-quality wire.

Record the approved construction and test revision so future procurement can repeat the result.

Release by component test

Build representative motors using normal production reels. Record resistance, insulation, start behavior, temperature and final function.

If a failure occurs, locate it in metal, coating, winding, joint or equipment design before adjusting the wire specification.

A 1.10 mm aluminum conductor is suitable only when its actual finished dimensions and measured performance fit the specified HVAC component.
