Polyester Aluminum Motor Wire: Test the Coil and Report

Identify the coating before trusting the label

Polyester aluminum motor winding wire needs a defined coating chemistry and build. The term polyester can be used loosely in sales descriptions, while polyester-imide or an overcoated system is a different construction. Ask the producer for the exact resin family, layer stack and applicable wire standard.

An old webpage that mentions SGS and polyester is not proof that a particular reel has been tested. Obtain the report number and compare its sample identity with the offered wire.

The motor drawing should control conductor metal, bare dimensions, resistance, insulation build and maximum finished size. A supplier brochure can support, but not replace, that definition.

Set the motor design requirements

Record the motor type, voltage, frequency, winding arrangement, load profile and temperature limits. The main and auxiliary windings may face different currents and start duty. Identify exactly where aluminum wire is proposed.

Measure the reference motor's winding resistance, slot fill, end-turn shape and operating temperature. If copper is being replaced, calculate the aluminum section needed for the target and check whether it fits. Equal bare diameter is not electrical equivalence.

The approval target is a motor that meets its rated performance and life requirements. A wire that passes a material test may still fail after winding or at a lead joint.

Check bare metal and finished envelope

Bare aluminum diameter or rectangular section determines conductive area. Polyester coating adds insulation and consumes slot space. Specify both bare and finished dimensions with tolerances. For rectangular wire, add corner shape and directional coating build.

Use the maximum coated dimensions in a slot and end-turn stack-up. Include liners, separators, wedges and normal assembly variation. A slightly thicker film across many turns can cause insertion damage.

Measure normal production reels at several positions. Resistance per length at a stated temperature provides an electrical cross-check on the metal section.

Read the SGS report by scope

An SGS report can describe one submitted sample, a witnessed shipment sample, a specific test program or another service. Read its date, sample description, methods, limits and results. Do not call it a blanket certificate without an ongoing certification scope.

Compare conductor metal, size, coating, factory and lot identifiers with the purchase order. A report for polyester-imide copper wire cannot establish properties of polyester aluminum wire.

the third-party report verification guide describes how to match a report to delivered reels. Preserve the original full report rather than a cropped logo or table.

Select enamel tests that match the process

For a motor winding, consider continuity, adhesion, flexibility, abrasion, heat shock and dielectric behavior under agreed methods. The relevant tests depend on wire size and insertion severity. Ask which are routine on each lot and which are periodic qualifications.

A film can pass a straight-wire test yet be scratched by a winding guide or slot mouth. Inspect after normal forming and insertion. If a topcoat is present, verify the complete stack rather than the base resin alone.

Record actual test values with their limits and sample positions. A pass statement cannot show whether coating quality is drifting toward a boundary.

Check thermal compatibility

The polyester construction must be evaluated with slot liner, phase paper, varnish, lead sleeve and terminal materials. A wire thermal label is not a motor temperature limit. Determine the actual hot spot under rated and abnormal duty specified for the product.

Run the normal impregnation and cure cycle on trial coils. Check adhesion and dielectric behavior afterward. Chemical or thermal exposure can change the film even when an incoming reel test passes.

the motor insulation-system review gives the framework for connecting material classifications to finished-equipment testing.

Trial the winding machine

Use a production-size reel with the intended traverse and flange. Run at normal tension and speed through the actual guides. Record breaks, scratches, coil dimensions and operator interventions from the beginning to the end of the reel.

Compare unused wire with wire after winding and after insertion. A defect concentrated at one guide indicates a different action from a defect that appears across unused material.

Keep machine settings in the approval file. A successful hand-wound sample is not evidence that the line can repeat the same result under production conditions.

Measure motor performance

Build complete motors using normal production processes. Measure winding resistance, insulation integrity, starting behavior where relevant, current, output, losses and temperature rise at the required load. Record ambient conditions and voltage range.

Compare with an approved reference build. If aluminum requires a larger section, assess whether reduced cooling space offsets any resistance benefit. A no-load run alone cannot demonstrate the thermal outcome.

Test enough units to see variation across reels and assembly shifts. Keep the motor serial or lot linked to its wire reel and process record.

Qualify the aluminum lead connection

Define how polyester enamel is removed without reducing the aluminum metal area. Specify surface preparation, terminal material, contact method and lead support. Oxide and coating residue can raise contact resistance.

Measure joint resistance and mechanical retention before and after thermal cycling or the product's relevant environment sequence. Inspect a hot terminal separately from the bulk winding.

the aluminum terminal process guide gives related checks. A good SGS wire test does not certify a connection made later at the motor factory.

Review reel labels and supplier records

Require product code, metal size, polyester construction, lot, reel number and drawing revision on labels and certificates. The test report should use the same identifiers or state exactly how its sample maps to the shipment.

Ask for measured normal-lot values, not only an external report from a development sample. The producer's process controls determine repeatability across deliveries.

Inspect packages for transport damage. A dented flange can scratch wire during payoff after the supplier has tested the lot.

Set receiving inspection

Sample dimensions, resistance, coating appearance and selected film properties using a risk-based plan. Record instrument, temperature and sampling locations. Check the certificate against the actual reel identity before release.

If a report or label differs from the order, quarantine the lot while the supplier provides traceability. Do not treat a similar product name as proof of equivalence.

Trend incoming values and winding yield over time. A gradual change can indicate die wear, coating variation or an upstream metal change before limits are formally exceeded.

Use a first-lot release gate

The first shipment after qualification deserves a defined production release. Compare its reel measurements with the approved sample, then run a limited number of motors at normal settings. Review winding rejects, coil resistance, terminal values and temperature evidence before consuming the full lot. Record any permitted deviation and its expiration. This gate catches a sample-to-production change while material and process records are still available, and it gives purchasing a clear point at which routine ordering may begin.

Compare polyester with alternatives

A polyester-imide or other coating may have different thermal, abrasion or chemical behavior. Compare exact constructions on the same aluminum size and motor duty. Do not assume a higher-sounding class always improves the finished motor.

A thicker coating may reduce insertion damage but also consume slot space. A different enamel may change friction or stripping. Run targeted tests and a complete motor trial when the construction changes.

Include price, winding yield, terminal labor and equipment performance in the decision. A supplier's lowest-price resin is not necessarily the lowest-cost accepted motor.

Interpret other standards precisely

Wire-product standards define material properties under specified methods. Motor standards govern the finished equipment. Identify the editions and customer requirements applicable to the project.

An SGS laboratory report does not by itself prove UL recognition, RoHS compliance or a finished motor approval. Each claim needs its own document and matching product identity.

Maintain a requirement matrix with the test owner and evidence for each item. This keeps the supplier certificate, third-party result and motor qualification in their proper roles.

Investigate a failed motor lot

Locate the defect before removing the winding. A slot-mouth short suggests insertion contact; a scattered reel-wide film defect suggests incoming material; a hot terminal suggests joint preparation. Compare unused wire, wound samples and completed motors.

Check whether failures follow one reel, machine, varnish batch or operator shift. Preserve photographs and test specimens with identifiers. A report from an unrelated sample cannot settle a physical fault.

Define a measurable corrective action and verify it on normal production motors. Do not simply request a thicker polyester film without identifying the cause.

Control future changes

The supplier should notify the motor maker before changing aluminum source, drawing die, polyester formulation, overcoat, cure schedule, production site or reel type. Each can affect dimensions, insulation or winding yield.

Review proposed changes using targeted tests and an equipment trial when performance may change. Keep trial reels separate and record the effective lot.

The motor factory should also control its own guides, varnish and terminal settings. Several simultaneous revisions make later failure analysis difficult.

Release the supported construction

Approve polyester-coated aluminum motor wire when its exact construction, lot evidence, process survival, joint reliability and finished-motor results meet the controlled limits. Keep the accepted reel and test package.

Request a quote that names the metal section, coating build, test scope and traceable package. Describe any third-party result according to its real scope, so the customer receives a defensible product claim.
